Edson Costa Santos
Possui graduação em Engenharia Mecânica pela Universidade Federal de Santa Catarina (UFSC, 1998), estágios no BIAS em Bremen na área de "laser metal deposition of functional graded materials" e período trainee na Holanda na área de manufatura aditiva de cerâmicos. Fez mestrado (2003) e doutorado (2005) em Engenharia Mecânica pela Universidade de Osaka na área de fusão seletiva a Laser de Titânio. Realizou pesquisa no Instituto Superior Técnico (Lisboa, Portugal) no curso de Engenharia de Materiais em reparo de turbinas monocristalinas de superligas a base de níquel (Renè N4, CMSX-4) . Entre 2008 e 2013 atuou como pesquisador "senior" da Universidade de Kyushu em Fukuoka, Japão, no departamento de engenharia mecânica. Tem experiência nas áreas de Engenharia de Materiais e Mecânica, com ênfase em caracterização de materiais metálicos, metalurgia do pó, processamento de materiais por laser (ligas de titânios e superligas monocristalinas de níquel), ensaio de fadiga de contato de aço AISI 52100, ligas de titânio e polímeros, e medição de densidade de fluxo magnético por "scanning hall pobre microscopy". Entre 2014 e 2017 foi diretor de Inovação do SENAI e estabeleceu o primeiro centro de processamento a Laser da América Latina. Desde Setembro 2017, é Professor na SOCIESC e atua no Instituto Ânima na área de Inovação Tecnológica.

Laser deposition of Japanese single crystal 4th generation Ni-based superalloys, Descrição: Turbine blades are key components for the performance of aircrafts and industrial gas turbines. Engine performance is closely related to the material`s capability to withstand high temperatures. Introducing Ni-based single crystal blades into the hot section of gas turbine engines represents a major advance in increasing fuel efficiency and energy saving. Also, compared to polycrystalline and directionally solidified turbines, Ni-based single crystal components help to reduce pollution. A special advantage of these materials over conventional polycrystalline Ni-based superalloys is their increased strength, e.g., yield strength and creep rupture strength, developed by introducing large amounts of refractory elements (e.g., W, Ta and Mo) and suppressing the low-melting point grain boundary strengthening elements (e.g., C, B, Zr and Hf). Since the high cost of the single crystal parts is a big limitation for wider use scope, new fabrication and especially repair methods of Ni-based single crystal components are of great economic interest. Since conventional welding techniques, such as gas tungsten arc, plasma and microplasma transferred arc and diffusion bonding processes are not suitable due to hot-cracking and stray grain formation, which leads to losing the single crystallinity characteristics, alternative repair methods are required. In Laser Powder Deposition (also referred to as Direct Metal Deposition or Laser Cladding), an object is formed layer by layer, by injecting a powder into the laser-generated melt pool while scanning the laser beam under CN control, according to a CAD model. The process allows rapid and accurate addition of controlled amounts of material at the required locations with minimal heat input, thus enabling crack-sensitive materials, such as Ni-base alloys to be deposited. By controlling laser power density, laser scan speed and processing parameters, it is possible to deposit single crystal layers free of defects (cracks or pores). Development of small knee-joint of humanoid robot, Descrição: Large-sized robots is becoming more and more important in applications, such as medical care and lifesaving. Large gear devices constructed in the conventional way are heavy and inaccurate, as the angle of the input-output axes transmission error is approximately 1 degree. This causes serious problems in the robot?s walking process: unsteady or angular gait. This fact is the motivation for the development of a new, highly accurate joint with high torque capacity. Our group is researching a prototype of a joint element to be used in lightweight and compact joints for tall humanoid robots. The newly developed element consists of a harmonic drive gearing device, a multi axis mechanism and a resin bush. At first bush components produced from two kinds of materials: poly-ether-ether-ketone (PEEK) and polyacetal (POM) were tested. Furthermore, two testing machines to evaluate the joints were constructed: to measure the power input-output transmission error and to investigate the influence of walking-load on bush wear. The prototype joint system consists of a harmonic drive gearing device, a two-axes mechanism to output large torque and a resin bush. Compared with the conventional gearing devices for tall-sized humanoid robots, the new system provides high output torque up to 200 kgfcm for minimum 5000 cycles. Development of polymer bearings, Descrição: Radial and thrust ball bearings made of high carbon bearing steels, carburized steels, ceramics and plastics are commonly used as important components in various types of industrial machinery. Usage of self- lubricated polymers is progressively increasing due to the latest demands for lightweight vehicle parts working under non-lubricated conditions, easily maintainable medical machinery parts and food processing machine components. Tribological performance of polyetheretherketone (PEEK), polytetrafluoroethylene (PTFE) and polyphenylene sulphide (PPS) has been researched extensively in the recent years and according to the results PEEK is a promising polymer for the production of precision-machined custom bearings expected to suit special market needs. Due to its self-lubrication ability, high impact durability, high corrosion resistance, low specific gravity, high melting and glass transition temperatures, PEEK is considered a high performance polymer material. It has higher fatigue strength and load capacity than PPS and a lower specific gravity than PTFE. The basic research on PEEK?s plastic tribology is extensive and various studies have been also conducted to characterize its practical application. For radial bearings, we study the rolling contact fatigue behaviour of PEEK bearing under dry conditions. Under low (<80N) and high (>100N) radial loads bearings failed by adhesion and seizure, respectively. Under medium loads however, the components achieved relatively long lives, as well as a unique feature of self-lubrication. We established an optimum load range to assure the longest possible service life of PEEK bearing elements. For thrust bearings, we are studying the wear resistance of PTFE, PEEK and hybrid (PEEK races + PTFE retainer) at loads as high as 2100 N. The influence of machining conditions and roughness on the lifetime of the bearings if of great importance in this research. Development of refinement method of high-carbon steels, Descrição: Fatigue strength improvement by induction heating and repeated quenching - induction heating has become widely available as an alternative to furnace heating for thermal processing of several materials, in particular steel parts. Most steels with the carbon content higher than 0.3% (wt %) are suitable candidates for hardening by induction heating. Compared to conventional gas furnace heating treatment, this process offers several advantages such as fast heating rates, low energy consumption, and cost saving. The fast heating rates result in structure refinement and better mechanical properties. Unconventional heat treatment based on temperature cycling is known to reduce prior austenite grain size (PAGS) in case of gas furnace treatment; however there is little research about the effect of repeated induction heating and quenching. Three types of specimens were prepared for this study: annealed and processed by induction heating once (HT1), twice (HT2) and thrice (HT3). In each of the fatigue specimens a stress concentrator (a slit of 0.8 mm length, 0.5 mm depth and 0.2 mm radius) was milled. The samples were mechanically polished before testing. The rotating bending machine was designed in-house to test large samples. X-ray diffraction was used to measure the amount of retained austenite and residual stress before the rotating bending tests. The martensite structure was also observed by electron backscatter diffraction using a NordlysF Oxford detector in a JEOL FEG-SEM. The test results showed that repeated induction heating and quenching applied to AISI E52100 shafts decreased the prior austenite grain size and consquently refined the martensitic structure of the samples. Improvement of wear resistance of titanium bearings, Descrição: Despite very good biocompatibility, high strength to weight ratio and corrosion resistance, the tribological properties of titanium are inferior to those of other metal alloys, such as steel. Fretting and wear related aspects become important issues when titanium is used in rolling contact applications. Titanium bearings are employed in applications requiring high strength, light weight, and reduced maintenance (for example: aerospace and defense industries). A Q-sw laser was used to coat titanium bearings with TiN and TiO2 in a closed chamber in nitrogen and oxygen atmosphere, respectively. The samples were tested under water by using a thrust-type rolling contact fatigue machine. The microstructure, morphology and crystallographic texture of the laser produced layers (coatings) onto pure Ti and Ti64 are being investigated by laser confocal microscope, scanning electron microscope, electron backscatter diffraction and X-ray diffraction. The wear loss of the laser processed samples was 72-fold lower for the TiN- and almost 20-fold lower for the TiO2 coats compared to the non-coated bearings. The load carrying capacity was increased 3-fold with the TiO2 coatings. Microstructure aspects of crack initiation and propagation of high strength bearing steel using scanning hall probe microscopy, Descrição: This is a Japanese "National project" funded by "The Japan Research and Development Centre for Metals" (JRCM) participating 15 universities, 3 national laboratories and 4 steel companies. The project objective was to investigate rolling contact fatigue of bearing steel by Scanning Hall Probe Microscopy (SHPM) and my task was to perform microstructure observation and mechanical properties evaluation of ?carburized low carbon? and ?tempered high carbon? high strength bearing steels. During this work, I have developed a new cyclic heat treatment for high carbon steel that allowed reducing prior austenite grain size and consequently: refining the martensitic structure. Bearings produced from the heat treated steel showed higher wear resistance and longer fatigue life. The method was patented. Also, during my work in Kyushu University a new device for a more systematic evaluation of crack initiation and propagation during rolling contact fatigue was developed. One of the main problems in this research area is the reliable characterization of crack initiation and propagation. By using a single ball machine developed and patented by our group, it is now possible to observe very early stages of cracking. The main objective of the work based on the cracking mechanism observation is to propose a new life prediction method for bearing steel. This new approach will help establish a new strength (life) evaluation method as well as improve bearing products and processes.
